I recommend stacking eva foam, and using googly eyes for the rivets. Battle damage and wood grain look can be done with Xacto Knife cuts that are heated after the cut, and then soldering.
Use 10mm foam on inside for extending the handle, with a piece of sturdy PVC pipe sandwiched between the two pieces of foam as the handle portion.
